Abstract: Electrical Discharge Machining (EDM) is a non-traditional cutting process for metals removing based upon the fundamental fact that negligible tool force is generated during the machining process. Also, electrical discharge machining is used in manufacturing very hard materials that are electrically conductive. In this study, the effects of electrode geometry (tip radius and tip angles) with input parameters of EDM machining process such as (pulse current and pulse on time) on the output parameters like metal removal rate (MRR), electrode wear ratio (EWR), thickness of heat affected zone (HAZ) of machining of AISI D2 tool steel were investigated. The results of the experimental study are discussed in this paper. It is revealed that conical electrode with radius 1 mm gives highest MRR and the lowest EWR was with conical electrode with radius 0 mm as compared with the other electrodes, the results have indicated that the white layer thickness (WLT) increases with increase in electrode tip angle.
